What is a custom rigid box?
A custom rigid box — also called a setup box — is a non-collapsible packaging structure built from thick greyboard or chipboard, typically 1.5mm to 4mm, wrapped in printed or specialty paper. Unlike folding cartons or corrugated mailer boxes, rigid boxes hold their shape permanently. They cannot be flattened and reassembled. That permanence is the point: the physical weight and solidity of a rigid box communicates product value before the item inside is ever seen.

A hinged lid with a concealed neodymium magnet that snaps shut with a clean, satisfying resistance. The magnetic closure is the defining unboxing mechanism of premium packaging — the moment the magnet engages communicates quality before the product is seen. A rigid outer sleeve that the inner tray slides out from — like an oversized matchbox. The drawer mechanism creates a progressive reveal: the brand identity is presented on the outer sleeve, then the product emerges from within. Ideal for products where the reveal sequence matters — perfumes, watches, limited edition items. The drawer's printed interior and exterior sleeve provide two distinct branded surface areas.
A rigid box where the lid is permanently attached to the base via a spine hinge — opening like a book or a clamshell. Without a magnetic closure, the lid is held shut by friction or a ribbon. More functional than ceremonial — the hinged lid format is common in subscription boxes designed for repeated opening and closing, and in cases where a magnetic closure adds unnecessary cost. Engineered with precision-scored fold points that allow the rigid box to collapse flat for freight and storage, then re-form with a firm snap at the fulfillment stage. Choosing the Right Chipboard Grade
Chipboard thickness determines the perceived weight, structural rigidity, and tactile quality of your rigid box. It is the most important material decision in the spec — and the one most brands get wrong by defaulting to the cheapest option.
The lightest rigid box chipboard grade. 1.5mm provides adequate structural integrity for small-format boxes where dimensional precision matters more than physical mass — cosmetic packaging, jewelry boxes, and thin-profile gift boxes where a heavier board would distort the proportions. Print definition on 1.5mm wrap paper is slightly higher than heavier grades due to less substrate flex.
The most common rigid box chipboard specification. 2mm greyboard delivers the structural performance and weight-in-hand that consumers associate with premium packaging — heavy enough to communicate quality, light enough that shipping economics remain manageable. The correct choice for most mid-to-large format rigid boxes in cosmetics, electronics, and gift packaging. This is the grade specified in the majority of our production runs.
Maximum rigidity and the heaviest weight-in-hand of any paperboard packaging format. 3–4mm greyboard is specified for luxury products where the physical mass of the box is itself a brand signal — high-end spirits, watches, bespoke corporate gifting, and collector editions. The substrate's thickness and corner squareness are visibly apparent. Factor the significant weight increase into your shipping cost calculations before specifying for lightweight products.
Rigid Box Print & Surface Finish Options
Rigid box finishes are applied to the wrap paper before the box is assembled — meaning they can be combined. Foil stamping over soft-touch laminate, embossing over matte, spot UV over gloss are all standard configurations.
Flat, non-reflective surface. Reduces fingerprinting, creates a clean premium aesthetic. The most popular surface for luxury-positioned rigid boxes. Pairs extremely well with gold or silver foil stamping — the contrast between matte and metallic is one of the most effective premium finish combinations available.
High-sheen reflective surface that maximizes CMYK color saturation. Best for brands with bold, colorful artwork where vibrancy is a primary design goal. Fingerprints are visible on dark gloss backgrounds — specify matte if your exterior is predominantly dark.
A velvety, rubberized surface coating that creates an immediately premium tactile experience. The most distinctive finish in rigid box production — when a consumer picks up a soft-touch rigid box, the sensation communicates quality before they open it. The industry-standard finish for high-end cosmetics, premium electronics packaging, and corporate gifting.
Metallic foil applied under heat and pressure to specific design elements — logos, brand marks, border lines. Available in gold, silver, rose gold, holographic, and custom metallic colors. Applied as a selective accent on top of the base wrap finish. Gold foil on matte black is the defining visual of luxury rigid box packaging and the most requested finish combination we produce.
Embossing raises design elements above the wrap paper surface; debossing presses them below. Both create a three-dimensional tactile impression that is felt as well as seen — particularly effective for logos, monograms, and structural geometric patterns. Embossing and debossing require a custom die (included in your quote). Most effective when combined with soft-touch or matte laminate base finishes.
A selective gloss coating applied only to specific elements — logos, icons, typography — on a matte or soft-touch background. Creates a high-contrast tactile and visual effect: glossy elements appear to float above the matte surface. Requires a separate spot UV layer in your artwork file, provided in the dieline template.

Dense closed-cell foam cut to the exact negative space of your product. Provides firm, form-fitting support that prevents movement during transit. Available in black, white, grey, and custom colors. Surface can be lined with fabric for elevated presentation. Standard choice for electronics, tools, and fragile products where protection is the primary requirement.
EVA foam base with a velvet fabric lining — the defining interior of jewelry and watch packaging. The velvet surface adds visual richness and protects polished or delicate surfaces from scratching. Available in black, white, ivory, navy, and custom colors. The combination of velvet lining and a magnetic closure rigid box exterior is the industry standard for jewelry gifting.
Sustainably manufactured from recycled paper pulp, molded to the exact contours of your product. The eco-conscious alternative to foam, delivering comparable protection with significantly lower environmental impact. Increasingly specified by cosmetics and wellness brands communicating sustainability credentials. Natural grey finish; can be surface-colored.
Clear or tinted PET plastic vacuum-formed to the shape of your product. Allows the product to be fully visible from above the insert — ideal for cosmetic palettes, skincare sets, and multi-component products where visual merchandising at the point of opening matters.
