What is a custom folding carton?
A custom folding carton is a single-layer paperboard box that ships flat and is assembled at the point of product filling. Unlike rigid boxes or corrugated mailer boxes, folding cartons are made from a single printed and die-cut sheet of paperboard — SBS, CRB, or kraft — that is scored, glued where required, and shipped flat. They account for over 80% of all paperboard packaging worldwide and are the universal format for retail consumer goods.

6 Folding Carton Closure Styles
The closure style determines how the carton is assembled, how it is filled, and how structurally secure it is. Selecting the wrong style creates assembly failure at scale or structural failure on the shelf.
Both top and bottom tuck flaps fold toward the same front panel. The most produced folding carton style globally. Optimal for automated filling lines because both openings face the same direction, simplifying mechanical loading. The clean front-panel tuck creates a minimal exterior seam ideal for cosmetics and pharma shelf presentation.
The top tuck opens to the front; the bottom tuck opens to the back. Opposing tuck directions create a self-locking tension that resists accidental opening during transit and retail handling — making RTE structurally more secure when filled than STE. Preferred for heavier products or cartons with long shelf life where unexpected opening is a brand risk.
A pre-glued bottom that snaps into a locked flat base when the carton is opened from flat — with a standard tuck top. The auto-bottom eliminates the bottom-fold step entirely, reducing fill-line labor significantly at scale. The glued snap-lock base is structurally stronger than any tuck closure — the correct choice for heavier products, liquids in secondary packaging, or any application where bottom integrity under load is critical.
Both top and bottom are heat-sealed or glue-sealed shut, creating a fully closed, tamper-evident carton. Seal-end cartons are mandatory in pharmaceutical packaging where tamper evidence is a regulatory requirement, and standard in food packaging requiring contamination prevention. The sealed construction makes the carton impossible to open without visible damage — a key compliance requirement for pharma and OTC products.
An interlocking bottom flap system that locks without glue — assembled by folding flaps 1, 2, and 3 in sequence. Faster to produce than auto-bottom (no gluing station needed) and faster to assemble than standard tuck closures for operators. Less structurally robust under heavy load — correct for lighter products where assembly speed and manufacturing cost are the primary constraints.
A peaked triangular roof closure with sealed side panels — the structural form of milk cartons and juice boxes. Designed for liquid-compatible secondary packaging, produce displays, and shelf differentiation applications. Requires a polyethylene or wax barrier coating for direct liquid contact. Without a barrier coating, suitable for dry goods and non-liquid retail applications with a distinctive peak silhouette.
Choosing the Right Paperboard Substrate
The substrate determines print fidelity, food-contact compliance, recycled content, and surface texture. It is the foundational material decision — and it differs by industry, regulatory context, and brand positioning.
The highest-quality folding carton substrate — pure virgin wood-fiber board with a bright white clay-coated printing surface. SBS delivers the best CMYK color reproduction and is the standard for cosmetics, pharmaceutical, and premium retail packaging where print precision and a pristine white base are non-negotiable. FDA-approved for food contact with appropriate inks. The most expensive substrate, justified by its print performance and compliance credentials.
Recycled-content paperboard with a white clay coating applied to the printing surface, delivering good print fidelity at lower cost and environmental impact than SBS. CRB is the dominant substrate in food and beverage retail packaging — cereal boxes, frozen food cartons, beverage secondary packaging. The recycled-content composition earns FSC and sustainability certifications. Slightly lower brightness than SBS, acceptable for most full-color applications.
Unbleached kraft paperboard in its natural brown color — the defining visual of artisan, organic, and eco-positioned brands. Increasingly specified by natural food brands, supplement companies, and personal care products positioning as authentic. Print options are limited to 1–2 colors or specialty white-ink printing — full CMYK on natural kraft reads muddy. The brown color itself communicates the brand signal; restraint is the aesthetic strategy.
Folding Carton Caliper (Thickness)
Caliper is measured in points (1pt = 0.254mm). Heavier products need higher caliper for structural integrity; lighter products can use thinner board to reduce material cost and freight dimensional weight.
Very lightweight board for small-format cartons with minimal product weight. Common in cosmetic samples, pharma blister secondaries, and confectionery.
The most common folding carton caliper. Balances structural performance with freight efficiency. The correct starting point for most cosmetics, supplements, and food packaging applications.
Noticeably more rigid with a premium weight-in-hand. For cartons carrying heavier products or brands wanting the physical quality signal of a thicker carton at point of purchase.
Maximum folding carton caliper — for large-format cartons, heavy products, and applications requiring maximum rigidity. Common in spirits secondary packaging and luxury cosmetics.
Print & Surface Finish Options
Finishes are applied after printing — they protect the ink, enhance tactile experience, and signal brand positioning. Base finishes and premium finishes are combinable.
Non-reflective flat surface. Reduces fingerprinting, creates a refined retail aesthetic. The standard for premium cosmetic and supplement cartons positioned above mid-market.

The largest folding carton application. Cereal boxes, frozen food cartons, dry goods, snack packaging — all are predominantly CRB with gloss laminate, auto-bottom or STE closure, and food-safe inks. For direct food contact specify SBS with FDA-compliant ink system. Gable-top for liquid-compatible applications. FSC-certified CRB with soy inks for sustainability-positioned brands.
Food & beverage packaging guideSBS is the universal substrate for cosmetics folding cartons — the bright white base maximizes color accuracy for brand-critical packaging. STE is the dominant closure for automated cosmetics filling lines. Matte laminate with spot UV or foil stamping is the standard premium finish combination. For prestige retail positioning, 16pt–18pt SBS with soft-touch laminate is the expected specification.
