// DEFINITION

What is a custom folding carton?

A custom folding carton is a single-layer paperboard box that ships flat and is assembled at the point of product filling. Unlike rigid boxes or corrugated mailer boxes, folding cartons are made from a single printed and die-cut sheet of paperboard — SBS, CRB, or kraft — that is scored, glued where required, and shipped flat. They account for over 80% of all paperboard packaging worldwide and are the universal format for retail consumer goods.

The folding carton’s dominance comes from a combination of properties no other format matches simultaneously: high-fidelity full-color printing on a smooth paperboard surface, lightweight flat-pack freight efficiency, precise die-cut structural engineering enabling complex closure mechanisms, and full compatibility with automated filling lines at production scale.

At CustomBoxesLabs, we engineer folding cartons in six closure styles — from the straight-tuck end standard to the auto-bottom snap-lock — across SBS, CRB, and kraft substrates, in 12pt to 24pt caliper, with any print process and surface finish. From 1 unit with no minimum order.

// CLOSURE STYLES

6 Folding Carton Closure Styles

The closure style determines how the carton is assembled, how it is filled, and how structurally secure it is. Selecting the wrong style creates assembly failure at scale or structural failure on the shelf.

STYLE_01 · MOST COMMON
Straight-Tuck End
STE · both tucks open to front panel

Both top and bottom tuck flaps fold toward the same front panel. The most produced folding carton style globally. Optimal for automated filling lines because both openings face the same direction, simplifying mechanical loading. The clean front-panel tuck creates a minimal exterior seam ideal for cosmetics and pharma shelf presentation.

Best for: Automated filling, cosmetics, pharma, supplements, retail products requiring clean exterior
STYLE_02 · SECURE CLOSURE
Reverse-Tuck End
RTE · top front, bottom back

The top tuck opens to the front; the bottom tuck opens to the back. Opposing tuck directions create a self-locking tension that resists accidental opening during transit and retail handling — making RTE structurally more secure when filled than STE. Preferred for heavier products or cartons with long shelf life where unexpected opening is a brand risk.

Best for: Heavier products, long shelf-life retail, products prone to accidental opening, manual fill lines
STYLE_03 · FASTEST ASSEMBLY
Auto-Bottom
Snap-lock base · tuck top

A pre-glued bottom that snaps into a locked flat base when the carton is opened from flat — with a standard tuck top. The auto-bottom eliminates the bottom-fold step entirely, reducing fill-line labor significantly at scale. The glued snap-lock base is structurally stronger than any tuck closure — the correct choice for heavier products, liquids in secondary packaging, or any application where bottom integrity under load is critical.

Best for: Heavy products, food & beverage, high-speed fill lines, strong base integrity requirements
STYLE_04 · TAMPER EVIDENT
Seal-End
Glued top and bottom · tamper-evident

Both top and bottom are heat-sealed or glue-sealed shut, creating a fully closed, tamper-evident carton. Seal-end cartons are mandatory in pharmaceutical packaging where tamper evidence is a regulatory requirement, and standard in food packaging requiring contamination prevention. The sealed construction makes the carton impossible to open without visible damage — a key compliance requirement for pharma and OTC products.

Best for: Pharmaceuticals, nutraceuticals, OTC products, food requiring tamper evidence, regulatory compliance
STYLE_05 · NO ADHESIVE
1-2-3 Bottom
Interlocking flaps · no adhesive

An interlocking bottom flap system that locks without glue — assembled by folding flaps 1, 2, and 3 in sequence. Faster to produce than auto-bottom (no gluing station needed) and faster to assemble than standard tuck closures for operators. Less structurally robust under heavy load — correct for lighter products where assembly speed and manufacturing cost are the primary constraints.

Best for: Lightweight retail products, rapid assembly environments, cost-optimized production runs
STYLE_06 · LIQUID READY
Gable-Top
Peaked roof · liquid-compatible

A peaked triangular roof closure with sealed side panels — the structural form of milk cartons and juice boxes. Designed for liquid-compatible secondary packaging, produce displays, and shelf differentiation applications. Requires a polyethylene or wax barrier coating for direct liquid contact. Without a barrier coating, suitable for dry goods and non-liquid retail applications with a distinctive peak silhouette.

Best for: Liquid-compatible packaging, juice, dairy, produce, premium gift presentation

// SUBSTRATE GUIDE

Choosing the Right Paperboard Substrate

The substrate determines print fidelity, food-contact compliance, recycled content, and surface texture. It is the foundational material decision — and it differs by industry, regulatory context, and brand positioning.

SUBSTRATE_01 · PREMIUM
SBS
Solid Bleached Sulfate

The highest-quality folding carton substrate — pure virgin wood-fiber board with a bright white clay-coated printing surface. SBS delivers the best CMYK color reproduction and is the standard for cosmetics, pharmaceutical, and premium retail packaging where print precision and a pristine white base are non-negotiable. FDA-approved for food contact with appropriate inks. The most expensive substrate, justified by its print performance and compliance credentials.

Best for: Cosmetics, pharma, premium retail, food-contact applications, white-background CMYK printing
SUBSTRATE_02 · SUSTAINABLE
CRB
Clay-Coated Recycled Board

Recycled-content paperboard with a white clay coating applied to the printing surface, delivering good print fidelity at lower cost and environmental impact than SBS. CRB is the dominant substrate in food and beverage retail packaging — cereal boxes, frozen food cartons, beverage secondary packaging. The recycled-content composition earns FSC and sustainability certifications. Slightly lower brightness than SBS, acceptable for most full-color applications.

Best for: Food & beverage, retail CPG, sustainability-positioned brands, FSC-certified projects
SUBSTRATE_03 · NATURAL
Kraft
Natural Kraft Paperboard

Unbleached kraft paperboard in its natural brown color — the defining visual of artisan, organic, and eco-positioned brands. Increasingly specified by natural food brands, supplement companies, and personal care products positioning as authentic. Print options are limited to 1–2 colors or specialty white-ink printing — full CMYK on natural kraft reads muddy. The brown color itself communicates the brand signal; restraint is the aesthetic strategy.

Best for: Artisan food, organic brands, supplements, natural personal care, eco-conscious retail
// CALIPER GUIDE

Folding Carton Caliper (Thickness)

Caliper is measured in points (1pt = 0.254mm). Heavier products need higher caliper for structural integrity; lighter products can use thinner board to reduce material cost and freight dimensional weight.

12pt
0.30mm · lightest

Very lightweight board for small-format cartons with minimal product weight. Common in cosmetic samples, pharma blister secondaries, and confectionery.

Cosmetic samples · blister secondary · small confectionery
16pt
0.41mm · standard

The most common folding carton caliper. Balances structural performance with freight efficiency. The correct starting point for most cosmetics, supplements, and food packaging applications.

Most retail applications · cosmetics · supplements · food
18pt
0.46mm · premium

Noticeably more rigid with a premium weight-in-hand. For cartons carrying heavier products or brands wanting the physical quality signal of a thicker carton at point of purchase.

Premium retail · heavier products · brand quality signal
24pt
0.61mm · heavy-duty

Maximum folding carton caliper — for large-format cartons, heavy products, and applications requiring maximum rigidity. Common in spirits secondary packaging and luxury cosmetics.

Large format · spirits · luxury cosmetics · heavy food
// PRINT & FINISHES

Print & Surface Finish Options

Finishes are applied after printing — they protect the ink, enhance tactile experience, and signal brand positioning. Base finishes and premium finishes are combinable.

Matte Laminate

Non-reflective flat surface. Reduces fingerprinting, creates a refined retail aesthetic. The standard for premium cosmetic and supplement cartons positioned above mid-market.

Pairs with: spot UV · foil stamping · embossing
Gloss Laminate

High-sheen reflective finish maximizing CMYK color saturation. The standard for food and beverage cartons — colors vibrate under retail lighting. Common in cereal, frozen food, and beverage packaging.

Pairs with: spot UV
Soft-Touch Laminate

Velvety rubberized coating creating a distinctly premium tactile experience at retail point-of-sale. Increasingly specified in premium skincare, supplement, and wellness cartons.

Pairs with: spot UV · foil stamping · debossing
Spot UV

Selective gloss on logos and brand marks against a matte background — dramatic contrast that reads as premium at retail. Requires a separate spot UV artwork layer.

Pairs with: matte laminate · soft-touch
Foil Stamping

Metallic foil applied under heat to specific design elements. Gold, silver, rose gold, and holographic options. Gold foil on matte black is the premium cosmetics and spirits industry standard. Requires a custom die (included in your quote).

Gold · silver · rose gold · holographic · custom
Embossing / Debossing

Three-dimensional surface treatment that raises (emboss) or recesses (deboss) design elements. Most effective on matte or soft-touch finishes. Requires a custom embossing die (included in your quote).

Pairs with: matte laminate · soft-touch
Window patching (clear glassine or PET panel) also available for product visibility in bakery, confectionery, and toy packaging.

// INDUSTRY APPLICATIONS

Custom Folding Cartons by Industry

The correct substrate, closure style, caliper, and finish differ significantly by application.

Food & Beverage

The largest folding carton application. Cereal boxes, frozen food cartons, dry goods, snack packaging — all are predominantly CRB with gloss laminate, auto-bottom or STE closure, and food-safe inks. For direct food contact specify SBS with FDA-compliant ink system. Gable-top for liquid-compatible applications. FSC-certified CRB with soy inks for sustainability-positioned brands.

Food & beverage packaging guide
Cosmetics & Beauty

SBS is the universal substrate for cosmetics folding cartons — the bright white base maximizes color accuracy for brand-critical packaging. STE is the dominant closure for automated cosmetics filling lines. Matte laminate with spot UV or foil stamping is the standard premium finish combination. For prestige retail positioning, 16pt–18pt SBS with soft-touch laminate is the expected specification.

Cosmetics packaging guide
Pharmaceutical & Nutraceutical

SBS is mandatory for print fidelity and regulatory acceptability. Seal-end closure required where FDA tamper evidence is mandated. For OTC pharma retail, 16pt SBS with gloss laminate is standard. For DTC nutraceuticals and supplements, matte laminate with clean typography on 16pt–18pt SBS is the premium DTC positioning standard. Specify regulatory requirements in your quote request.

Pharma packaging spec criteria
Retail & Consumer Goods

Electronics accessories, household products, toys, hardware, stationery — CRB at 16pt–18pt with gloss laminate is the cost-effective production standard. STE or RTE closure is typical. Window-patched cartons (clear PET panel) are common in toys and electronics accessories where product visibility drives conversion. For shelf differentiation, move to SBS with matte laminate and spot UV.

A folding carton is a single-layer paperboard box — SBS, CRB, or kraft — that ships flat and is assembled at the point of product filling. Unlike rigid boxes or corrugated mailer boxes, it is made from a single die-cut and scored sheet. Folding cartons account for over 80% of all paperboard packaging worldwide and are the universal format for retail consumer goods.
In a straight-tuck end (STE) carton, both top and bottom tuck flaps open toward the same front panel — optimal for automated filling lines. In a reverse-tuck end (RTE) carton, the top tuck opens to the front and the bottom opens to the back, creating opposing tension that makes the carton more structurally secure when filled. Full guide: Straight-Tuck vs Reverse-Tuck vs Auto-Bottom.
CustomBoxesLabs has no minimum order quantity for custom folding cartons. Order 1 carton to validate your dieline and print quality before committing to a production run. Most USA folding carton suppliers require 500–1,000 unit minimums. We do not. No setup fees apply regardless of quantity.
Three substrates: SBS (solid bleached sulfate) — brightest white, highest print fidelity, standard for cosmetics and pharma; CRB (clay-coated recycled board) — recycled content with white coated surface for food, beverage, and FSC projects; and natural kraft paperboard — unbleached brown for artisan and eco-positioned brands. All available in 12pt–24pt caliper.
Yes, with the correct substrate and ink specification. For food-contact applications we use SBS or CRB with FDA food-contact compliant soy-based or water-based inks. For indirect food contact, standard CMYK inks are acceptable. Specify your food application in your quote request and our team confirms the correct material specification.
Six closure styles: straight-tuck end (STE), reverse-tuck end (RTE), auto-bottom (snap-lock base for heaviest loads), seal-end (glued tamper-evident for pharma), 1-2-3 bottom (interlocking flaps, no adhesive), and gable-top (peaked liquid-compatible closure). See the closure guide above for selection criteria by application.
