The DIM weight rule for e-commerce
Every major carrier (UPS, FedEx, USPS) calculates dimensional weight as (L × W × H) ÷ 139. If DIM weight exceeds actual product weight, you pay the higher rate on every shipment. Oversized boxes generate surcharges that often exceed the box cost itself.

Print strategy at your current volume
Under 500 units per order: Digital CMYK is the correct print process. No plate setup, full colour, available from 1 unit.
500+ units per order: Flexographic print reduces unit cost significantly and is the standard for branded production runs. At 1,000+ units, flexo exterior + digital interior gives the best cost and quality combination.

Mailer box vs shipping box
The question most DTC brands ask incorrectly. A mailer box is the correct format when the packaging is a consumer brand touchpoint. What matters most in DTC e-commerce packaging

Interior print on both lid and base, branded tissue paper, and a printed insert card with your social handle are the three highest-ROI packaging investments for DTC brands.
